One of the reasons your charge controller may get damaged by current is not always because the charge controller is too small. Most times, the problem goes far beyond the charge controller itself.
It could be:
โข A mechanical problem from the manufacturing process (factory fault)
โข An installation problem
โข Undersized wiring
โข Or even an undersized charge controller
Let me share a real story.
Someone called us, saying he was facing โvillage peopleโ in one of his installations ๐. According to him, the installation was working perfectly fine at first. But after a few days, the charge controller got burnt and almost set the entire system on fire.
When he took the charge controller to the service center, they told him it was caused by poor installation. They suspected the terminal was not tightened properly. Then he remembered that while tightening it during installation, the terminal wasnโt strong enough, so he had to force it by packing wire inside just to make it hold.
After that incident, he abandoned the damaged controller because the repair was taking too long, and as usual, the client was already putting pressure on him. So he bought another brand-new charge controller and installed it.
Unfortunately, the โvillage peopleโ attacked again ๐.
This time, he was very sure the terminals were properly tightened, yet the charge controller still got damaged by current.
That was when he called us.
Immediately we got to the site, we told him there was nothing like village people involved. The real problem was the wire sizing.
He explained that the same wire he used for the solar panel connection was also the same wire he used from the battery to the charge controller.
We told him that was the mistake.
The current coming from the solar panels is usually not too high. But once it enters an MPPT charge controller, the controller converts and boosts the power. During this conversion process, the current can increase significantly โ sometimes almost double.
So imagine sending that higher current through the same small wire gauge.
What happens?
The wire begins to heat up.
As the wire heats up, it transfers that heat to the charge controller terminals and internal metal contacts. Over time, the terminals start melting, and eventually the charge controller gets damaged again.
We simply advised him to change the wire to the correct size.
Funny enough, he called today to tell us it has been over 20 good days without any issue.
So take note:
Itโs not always the charge controller itself.
Sometimes itโs:
โข Factory fault
โข Undersized wire
โข Poor installation
โข Or improper system design
This is why we always emphasize proper wire sizing in solar installations.
