The old breakers were overheating, and several home run conductors had actually welded themselves to the breaker lugs from excessive heat. We replaced everything with a new Leviton load center, giving the homeowner a much safer and more reliable electrical system.

Today’s EV charger install became an emergency panel replacement ⚡️

We found multiple breakers showing signs of overheating and thermal damage. This is already a serious safety concern but it becomes an even bigger issue when adding a continuous load like an EV charger.

EV charging equipment is considered a continuous load under NEC Article 625.41, meaning the circuit has to be sized at 125% of the maximum continuous load per NEC 210.20(A) and 215.3.

A 48 amp Wall Connector requires: 48A Ă— 125% = 60A circuit.

But while we’re on the topic… can you install a 48 amp Wall Connector on a 60 amp breaker using 6 Romex (NM-B)?

I don’t think so. Here’s why...

NEC 334.80 requires NM cable (Romex) ampacity to be based on the 60°C conductor rating from NEC Table 310.16.

6 copper NM-B = 55 amps at 60°C
6 copper THHN = 65 amps at 75°C (when installed in an approved raceway and using properly rated terminations)

Because EV chargers are continuous loads, conductor sizing has to account for that 125% requirement.

For a 48 amp Wall Connector you need a properly rated 60 amp circuit using conductors with sufficient ampacity such as:

- 6 copper THHN/THWN in conduit
- Properly sized larger cable assembly (such as 4 copper NM-B if using Romex)
- Another wiring method with conductors rated correctly for the application

EV chargers are not “just another 240V outlet.” They are one of the largest continuous electrical loads most homes will ever see.

Proper installation, load calculations, torque specifications, and code compliance matter.

Stepped outside the usual approach on this gazebo project. Instead of liquidtight or EMT, we used black PVC-coated MC cable to match the structure and give it a clean, factory-installed look. Sometimes the best installation is the one you barely notice.
